    I'm sorry to revive a dead topic from slightly over two years ago, but my christmas gift of a model 1 Genesis and Sonic 1 has inspired me to make this case so I can proudly display my whole collection. The problem is, MediaFire has taken down that case insert (presumably due to inactivity) and, frankly, most of the custom case inserts floating around for Sonic and Knuckles kind of suck and this one is much better. So if anyone still has this insert, I would much appreciate it. Thanks in advance!

    Very nice work! I always hated those cardboard boxes. They never hold up as well as the clamshell cases.

    Wow I just found this! This is awesome though. Any chance someone could upload that cover insert file again? Oddly enough the cover project doesn't have a single decent cover for S&K...

    I put all my 32x games into plastic clamshells, the WWF 32x games came in plastic cases, also some SMS cases can hold 32x carts pretty well

    Could you just take the S&K box, cut it along the side, and just slide it under the plastic sleeve for the genesis clamshell? Will it fit just like a standard insert?

    It'll fit if you trim the edges but it'll look like crap. The cardboard is thicker than regular paper so it won't fold very well, plus it has creases on the sides. You're better off just keeping the cardboard case as is.

    I have a cart only Sonic and Knukles and if I can get a loose manual somewhere i will do the case mod.

    Just regular laser printer paper will do just fine. The slightly glossy laser paper looks the best. Any store that sells printing supplies should have it.

    This topic is awesome. I've been interested in this for a few weeks now. I want to make a custom case and insert for S&K. I'd also want to use donor clamshells and make custom inserts for Ristar, Light Crusader etc. I don't have much experience in printing though.

    If anyone has experience printing please give me some pointers!

    Well, after years of being annoyed at Sonic & Knuckles not being able to sit on the shelf alongside its brothers, I decided to stop complaining and take matters into my own hands. I recently acquired a bunch of empty Sega Genesis game cases to house my orphaned Genesis games with (fitted with home-made insert reprints), and I ended up making a custom case to put Sonic & Knuckles in. The process was actually very easy, and the only real work was creating the paper insert with photoshop.

    Basically, to make a case for Sonic & Knuckles you need the following:
    • A sacrificial Sega Genesis clamshell case
    • An exacto knife
    • A big metal ruler or a paper cutter
    • A printer or print service capable of printing a 10.63" x 6.633" color image
    • My custom Sonic & Knuckles cover image (which will probably be posted at thecoverproject.net next week), resized to 10.63" x 6.633" (since cover project posts all covers according to universal case specs, which are slightly bigger)


    Once you've accumulated the materials, take your clamshell case, and using the exacto knife, carefully score along the bottom of the two plastic "shelves" on the right side of the spot where cart goes. If you did this properly, you should be able to peel them off fairly cleanly, which is much safer and cleaner than simply attempting to cut them straight off with the blade.



    If you did it right, it should come off nice and clean with only a little bit of white "scarring" where the two "shelves" used to be, like in the picture above. If you're careful during the scoring process, it should be pretty easy. Now, the Sonic and Knuckles cartridge should fit handily into the case like in the picture below.



    Now, you're ready to cut out your newly-printed custom insert. I reccomend using a nice sharp paper cutter apparatus to be safe, and if you know someone who does a lot of art or scrapbooking, you should probably ask them to do it. If no paper cutter is available though, you can use a big metal ruler as a straight edge and the exacto knife you used earlier, working on a piece of thick cardboard (non-corrugated). Once you've got it cut out, just insert it and you're all set!



    Congratulations, you now have a plastic clamshell case for Sonic & Knuckles, which you can proudly display alongside Sonic 1, 2, and 3. Enjoy!


    it came to my mind to attempt this exact same procedure, a couple months or so back, long before i even discovered this thread or any other remotely like it.

    i already have a spare clamshell modded in exactly the same fashion, and as soon as i can dig up the RUBBERMAID tub in storage
    that contains the SONIC&KNUCKLES cardboard (among many other game boxes) i'll cut it down to fit in the clamshell.

    thanks for the preview. it's gonna look beautiful, i wish i would've thought of it sooner!!

    Just wondering if anyone has the original image file saved. I'm interested in doing this but I can't find the image anywhere
